Overview of the DOE Heavy Vehicle Technologies R&D Program

The DOE Office of Heavy Vehicle Technologies (OHVT) focuses its research and development efforts on technologies that are critical to the needs of the U.S. heavy vehicle industry because of the importance of trucks and other heavy vehicles to economic activity and growth. A strategy has been crafted in collaboration with OHVT's industry customers (truck and engine manufacturers, fuel developers/producers, and their suppliers, truck users, and others) that will enable future energy demand of the U.S. heavy vehicle industry to be met, with reduced dependence on imported oil, and without adverse environmental effects. This strategy is centered on the technical strengths of the advanced compression-ignition (Diesel cycle) engine and its potential to use fuels from alternative feedstocks, and to reduce exhaust emissions to very low levels.

Overview of Diesel Emission Control-Sulfur Effects Program

This paper describes the results of Phase 1 of the Diesel Emission Control - Sulfur Effects (DECSE) Program. The objective of the program is to determine the impact of fuel sulfur levels on emissions control systems that could be used to lower emissions of nitrogen oxides (NOx) and particulate matter (PM) from vehicles with diesel engines. The DECSE program has now issued four interim reports for its first phase, with conclusions about the effect of diesel sulfur level on PM and total hydrocarbon (THC) emissions from the high-temperature lean-NOx catalyst, the increase of engine-out sulfate emissions with higher sulfur fuel levels, the effect of sulfur content on NOx adsorber conversion efficiencies, and the effect of fuel sulfur content on diesel oxidation catalysts, causing increased PM emissions above engine-out emissions under certain operating conditions.

Overcoming the Range Limitation of Medium-Duty Battery Electric Vehicles through the use of Hydrogen Fuel-Cells

Battery electric vehicles possess great potential for decreasing lifecycle costs in medium-duty applications, a market segment currently dominated by internal combustion technology. Characterized by frequent repetition of similar routes and daily return to a central depot, medium-duty vocations are well positioned to leverage the low operating costs of battery electric vehicles. Unfortunately, the range limitation of commercially available battery electric vehicles acts as a barrier to widespread adoption. This paper describes the National Renewable Energy Laboratory's collaboration with the U.S. Department of Energy and industry partners to analyze the use of small hydrogen fuel-cell stacks to extend the range of battery electric vehicles as a means of improving utility, and presumably, increasing market adoption.

On-Road Use of Fischer-Tropsch Diesel Blends

Alternative compression ignition engine fuels are of interest both to reduce emissions and to reduce U.S. petroleum fuel demand. A Malaysian Fischer-Tropsch gas-to-liquid fuel was compared with California #2 diesel by characterizing emissions from over the road Class 8 tractors with Caterpillar 3176 engines, using a chassis dynamometer and full scale dilution tunnel. The 5-Mile route was employed as the test schedule, with a test weight of 42,000 lb. Levels of oxides of nitrogen (NOx) were reduced by an average of 12% and particulate matter (PM) by 25% for the Fischer-Tropsch fuel over the California diesel fuel. Another distillate fuel produced catalytically from Fischer-Tropsch products originally derived from natural gas by Mossgas was also compared with 49-state #2 diesel by characterizing emissions from Detroit Diesel 6V-92 powered transit buses, three of them equipped with catalytic converters and rebuilt engines, and three without.

Noise Attenuation for Polyamide Intake Manifolds Since the stiffness of polyamide is lower than aluminum, special techniques have been developed to increase local and global stiffnesses of polyamide intake manifolds. The increased stiffness results in parts with noise emissions equal to or less than equivalent aluminum intake manifolds with twice the wall thickness. These special techniques enable engineers not only to attenuate noise, but to “tune” the remaining noise emissions for a desirable sound quality.

Negative Valve Overlap Reforming Chemistry in Low-Oxygen Environments

Fuel injection into the negative valve overlap (NVO) period is a common method for controlling combustion phasing in homogeneous charge compression ignition (HCCI) and other forms of advanced combustion. When fuel is injected into O2-deficient NVO conditions, a portion of the fuel can be converted to products containing significant levels of H2 and CO. Additionally, other short chain hydrocarbons are produced by means of thermal cracking, water-gas shift, and partial oxidation reactions. The present study experimentally investigates the fuel reforming chemistry that occurs during NVO. To this end, two very different experimental facilities are utilized and their results are compared. One facility is located at Oak Ridge National Laboratory, which uses a custom research engine cycle developed to isolate the NVO event from main combustion, allowing a steady stream of NVO reformate to be exhausted from the engine and chemically analyzed.

N&V Performance of GFR Composite Powertrain Brackets Using Vehicle Simulation Models

Vehicle weight reduction is important to improve the fuel mileage of Internal Combustion Engine (ICE) vehicles and to extend the range of Electric Vehicles (EVs). Glass Fiber Reinforced (GFR) Composite (Polyamide) brackets provide significant weight reductions at a competitive part price. Traditionally, metal brackets are designed to surpass a target natural frequency and static stiffness. Composite brackets are inherently less stiff and have lower natural frequencies. However, composite brackets also have higher material damping than metal brackets, and good isolation performance can be achieved. The key to integrating composite brackets into the vehicle design is to perform adequate analysis to ensure that the noise and vibration performance at the vehicle level meets expectations. In this paper, case studies are presented for two different vehicles – a Clevis bracket for an IC Engine vehicle, and an electric motor mount bracket.

Modeling Control Strategies and Range Impacts for Electric Vehicle Integrated Thermal Management Systems with MATLAB/Simulink

The National Renewable Energy Laboratory’s (NREL’s) CoolSim MATLAB/Simulink modeling framework was used to explore control strategies for an electric vehicle combined loop system. Three system variants of increased complexity and efficiency were explored: a glycol-based positive temperature coefficient heater (PTC), PTC with power electronics and electric motor (PEEM) waste heat recovery, and PTC with PEEM waste heat recovery plus heat pump versions. Additionally, the benefit of electric motor preheating was considered. A two-level control strategy was developed where the mode selection and component control were treated separately. Only the parameters typically available by vehicle sensors were used to control the system. The control approach included a mode selection algorithm and controllers for the compressor speed, cabin blower flow rate, coolant flow rate, and the front-end heat exchanger coolant bypass rate.

Methylal and Methylal-Diesel Blended Fuels for Use in Compression-Ignition Engines

“Gas-to-liquids” catalytic conversion technologies show promise for liberating stranded natural gas reserves and for achieving energy diversity worldwide. Some gas-to-liquids products are used as transportation fuels and as blendstocks for upgrading crude-derived fuels. Methylal (CH3-O-CH2-O-CH3), also known as dimethoxymethane or DMM, is a gas-to-liquid chemical that has been evaluated for use as a diesel fuel component. Methylal contains 42% oxygen by weight and is soluble in diesel fuel. The physical and chemical properties of neat methylal and for blends of methylal in conventional diesel fuel are presented. Methylal was found to be more volatile than diesel fuel, and special precautions for distribution and fuel tank storage are discussed. Steady state engine tests were also performed using an unmodified Cummins B5.9 turbocharged diesel engine to examine the effect of methylal blend concentration on performance and emissions.

Measured and Predicted Vapor Liquid Equilibrium of Ethanol-Gasoline Fuels with Insight on the Influence of Azeotrope Interactions on Aromatic Species Enrichment and Particulate Matter Formation in Spark Ignition Engines

A relationship has been observed between increasing ethanol content in gasoline and increased particulate matter (PM) emissions from direct injection spark ignition (DISI) vehicles. The fundamental cause of this observation is not well understood. One potential explanation is that increased evaporative cooling as a result of ethanol’s high HOV may slow evaporation and prevent sufficient reactant mixing resulting in the combustion of localized fuel rich regions within the cylinder. In addition, it is well known that ethanol when blended in gasoline forms positive azeotropes which can alter the liquid/vapor composition during the vaporization process. In fact, it was shown recently through a numerical study that these interactions can retain the aromatic species within the liquid phase impeding the in-cylinder mixing of these compounds, which would accentuate PM formation upon combustion.

MATLAB/Simulink Framework for Modeling Complex Coolant Flow Configurations of Advanced Automotive Thermal Management Systems

The National Renewable Energy Laboratory’s (NREL’s) CoolSim MATLAB/Simulink modeling framework was expanded by including a newly developed coolant loop solution method aimed at reducing the simulation effort for complex thermal management systems. The new approach does not require the user to identify specific coolant loops and their flow. The user only needs to connect the fluid network elements in a manner consistent with the desired schematic. Using the new solution method, a model of NREL's advanced combined coolant loop system for electric vehicles was created that reflected the test system architecture. This system was built using components provided by MAHLE Inc. and included both air conditioning and heat pump modes. Validation with test bench data and verification with the previous solution method were performed for 10 operating points spanning a range of ambient temperatures between -2°C and 43°C.

Long-Term Durability of Passive Diesel Particulate Filters on Heavy-Duty Vehicles

A multi-year technology validation program was completed in 2001 to evaluate ultra-low sulfur diesel fuels and passive diesel particle filters (DPF) in several different diesel fleets operating in Southern California. The fuels used throughout the validation program were diesel fuels with less than 15-ppm sulfur content. Trucks and buses were retrofitted with two types of passive DPFs. Two rounds of emissions testing were performed to determine if there was any degradation in the emissions reduction. The results demonstrated robust emissions performance for each of the DPF technologies over a one-year period. Detailed descriptions of the overall program and results have been described in previous SAE publications [2, 3, 4, 5]. In 2002, a third round of emission testing was performed by NREL on a small subset of vehicles in the Ralphs Grocery Truck fleet that demonstrated continued robust emissions performance after two years of operation and over 220,000 miles.

Lithium Ion Batteries in Electric Drive Vehicles

This research focuses on the technical issues that are critical to the adoption of high-energy-producing lithium Ion batteries. In addition to high energy density / high power density, this publication considers performance requirements that are necessary to assure lithium ion technology as the battery format of choice for electrified vehicles. Presentation of prime topics includes: • Long calendar life (greater than 10 years) • Sufficient cycle life • Reliable operation under hot and cold temperatures • Safe performance under extreme conditions • End-of-life recycling To achieve aggressive fuel economy standards, carmakers are developing technologies to reduce fuel consumption, including hybridization and electrification. Cost and affordability factors will be determined by these relevant technical issues which will provide for the successful implementation of lithium ion batteries for application in future generations of electrified vehicles.

Knock Resistance and Fine Particle Emissions for Several Biomass-Derived Oxygenates in a Direct-Injection Spark-Ignition Engine

Several high octane number oxygenates that could be derived from biomass were blended with gasoline and examined for performance properties and their impact on knock resistance and fine particle emissions in a single cylinder direct-injection spark-ignition engine. The oxygenates included ethanol, isobutanol, anisole, 4-methylanisole, 2-phenylethanol, 2,5-dimethyl furan, and 2,4-xylenol. These were blended into a summertime blendstock for oxygenate blending at levels ranging from 10 to 50 percent by volume. The base gasoline, its blends with p-xylene and p-cymene, and high-octane racing gasoline were tested as controls. Relevant gasoline properties including research octane number (RON), motor octane number, distillation curve, and vapor pressure were measured. Detailed hydrocarbon analysis was used to estimate heat of vaporization and particulate matter index (PMI). Experiments were conducted to measure knock-limited spark advance and particulate matter (PM) emissions.

King County Metro - Allison Hybrid Electric Transit Bus Testing

Chassis dynamometer testing of two 60 foot articulated transit busses, one conventional and one hybrid, was conducted at the National Renewable Energy Laboratory's, ReFUEL facility. Both test vehicles were 2004 New Flyer busses powered by Caterpillar C9 8.8L engines, with the hybrid vehicle incorporating a GM-Allison advanced hybrid electric drivetrain. Both vehicles also incorporated an oxidizing diesel particulate filter. The fuel economy and emissions benefits of the hybrid vehicle were evaluated over four driving cycles; Central Business District (CBD), Orange County (OCTA), Manhattan (MAN) and a custom test cycle developed from in-use data of the King County Metro (KCM) fleet operation. The hybrid vehicle demonstrated the highest improvement in fuel economy (mpg basis) over the low speed, heavy stop-and-go driving conditions of the Manhattan test cycle (74.6%) followed by the OCTA (50.6%), CBD (48.3%) and KCM (30.3%).

Investigation of the Impact of Fuel Properties on Particulate Number Emission of a Modern Gasoline Direct Injection Engine

Gasoline Direct Injection (GDI) has become the preferred technology for spark-ignition engines resulting in greater specific power output and lower fuel consumption, and consequently reduction in CO2 emission. However, GDI engines face a substantial challenge in meeting new and future emission limits, especially the stringent particle number (PN) emissions recently introduced in Europe and China. Studies have shown that the fuel used by a vehicle has a significant impact on engine out emissions. In this study, nine fuels with varying chemical composition and physical properties were tested on a modern turbo-charged side-mounted GDI engine with design changes to reduce particulate emissions. The fuels tested included four fuels meeting US certification requirements; two fuels meeting European certification requirements; and one fuel meeting China 6 certification requirements being proposed at the time of this work.

Investigation of Transmission Warming Technologies at Various Ambient Conditions

This work details two approaches for evaluating transmission warming technology: experimental dynamometer testing and development of a simplified transmission efficiency model to quantify effects under varied real world ambient and driving conditions. Two vehicles were used for this investigation: a 2013 Ford Taurus and a highly instrumented 2011 Ford Fusion (Taurus and Fusion). The Taurus included a production transmission warming system and was tested over hot and cold ambient temperatures with the transmission warming system enabled and disabled. A robot driver was used to minimize driver variability and increase repeatability. Additionally the instrumented Fusion was tested cold and with the transmission pre-heated prior to completing the test cycles. These data were used to develop a simplified thermally responsive transmission model to estimate effects of transmission warming in real world conditions.

Intermediate Alcohol-Gasoline Blends, Fuels for Enabling Increased Engine Efficiency and Powertrain Possibilities

The present study experimentally investigates spark-ignited combustion with 87 AKI E0 gasoline in its neat form and in mid-level alcohol-gasoline blends with 24% vol./vol. iso-butanol-gasoline (IB24) and 30% vol./vol. ethanol-gasoline (E30). A single-cylinder research engine is used with a low and high compression ratio of 9.2:1 and 11.85:1 respectively. The engine is equipped with hydraulically actuated valves, laboratory intake air, and is capable of external exhaust gas recirculation (EGR). All fuels are operated to full-load conditions with λ=1, using both 0% and 15% external cooled EGR. The results demonstrate that higher octane number bio-fuels better utilize higher compression ratios with high stoichiometric torque capability. Specifically, the unique properties of ethanol enabled a doubling of the stoichiometric torque capability with the 11.85:1 compression ratio using E30 as compared to 87 AKI, up to 20 bar IMEPg at λ=1 (with 15% EGR, 18.5 bar with 0% EGR).

Implementing Ordinary Differential Equation Solvers in Rust Programming Language for Modeling Vehicle Powertrain Systems

Efficient and accurate ordinary differential equation (ODE) solvers are necessary for powertrain and vehicle dynamics modeling. However, current commercial ODE solvers can be financially prohibitive, leading to a need for accessible, effective, open-source ODE solvers designed for powertrain modeling. Rust is a compiled programming language that has the potential to be used for fast and easy-to-use powertrain models, given its exceptional computational performance, robust package ecosystem, and short time required for modelers to become proficient. However, of the three commonly used (>3,000 downloads) packages in Rust with ODE solver capabilities, only one has more than four numerical methods implemented, and none are designed specifically for modeling physical systems. Therefore, the goal of the Differential Equation System Solver (DESS) was to implement accurate ODE solvers in Rust designed for the component-based problems often seen in powertrain modeling.

Impacts of Biofuel Blending on MCCI Ignition Delay with Review of Methods for Defining Cycle-by-Cycle Ignition Points from Noisy Cylinder Pressure Data

Conventional diesel combustion, also known as Mixing-Controlled Compression Ignition (MCCI), is expected to be the primary power source for medium- and heavy-duty vehicles for decades to come. Displacing petroleum-based ultra-low-sulfur diesel (ULSD) as much as possible with low-net-carbon biofuels will become necessary to help mitigate effects on climate change. Neat biofuels may have difficulty meeting current diesel fuel standards but blends of 30% biofuel in ULSD show potential as ‘drop-in’ fuels. These blends must not make significant changes to the combustion phasing of the MCCI process if they are to be used interchangeably with neat ULSD. An important aspect of MCCI phasing is the ignition delay (ID), i.e. the time between the start of fuel injection and the initial premixed autoignition that initiates the MCCI process.
